Custom Polycarbonate Injection Molding

Across medical, electronics, automotive, and industrial markets, product teams frequently face the same dilemma: they need a material that is simultaneously transparent, tough, and capable of holding tight tolerances through sterilization or thermal cycling. Polycarbonate is one of the few thermoplastics that satisfy all three demands.

At JDI Plastics, we operate as a full-service thermoplastic injection molder, specializing in medical-grade component production, multi-material polymer blending, and multi-faceted secondary assembly. Our team deploys in-house secondary processing capabilities to support continuous high-volume production. Serving original equipment manufacturers (OEMs) and product developers from our Palatine, Illinois facility, we deliver ISO-certified processing under strict quality standards.

Selecting specialized polycarbonate grades and optimizing molds for healthcare and other applications can improve your component performance. Learn how, below.

Why Use Polycarbonate for Demanding Applications?

Polycarbonate earns its place on the engineer’s short list because its properties hold up where commodity or softer plastics deform. The material’s outstanding impact resistance makes it a default choice for parts that are subject to mechanical stress. Additionally, polycarbonate achieves up to 88% light transmittance, making it ideal for optical lenses, diagnostic device housings, and safety shields.

Heat resistance is another core advantage. With a glass transition temperature around 297°F (147°C) and a working range from -40°F to 266°F (-40°C to 130°C), polycarbonate holds its shape where standard thermoplastics deform. This high dimensional stability at elevated temperatures ensures components maintain tight tolerances during demanding operational or sterilization cycles

Polycarbonate Grade Selection Guide

The grade selected directly affects how the material performs while being processed as well as how it performs in its intended application. There are several grades of polycarbonate, and each has its own unique purpose:

  • Medical-grade polycarbonate. These FDA-compliant, biocompatible resins are formulated to withstand gamma, EtO, or steam autoclave sterilization.
  • Flame-retardant grades. These resins incorporate phosphorus- or sulfur-based additives to meet strict flammability standards in electronics housings.
  • UV-stabilized grades. These formulations extend outdoor service life by resisting UV degradation in automotive and architectural applications.
  • High-flow resins. These materials reduce required injection pressures during processing, making them ideal for thin-walled or complex part geometries.

Polymer blending allows engineers to tailor performance attributes for specialized applications. We frequently process the following polycarbonate blends:

  • PC/ABS blends. Improve melt processability and impact strength for complex device enclosures.
  • PC/PBT blends. Enhance chemical resistance for components frequently exposed to harsh disinfectant cleaning agents or industrial fluids.
  • PC/PMMA blends. Maintain optical transparency while significantly improving surface scratch resistance on display covers.

We evaluate grade and blend selection during initial design reviews to prevent costly material substitutions after tooling fabrication begins.

Polycarbonate Injection Molding for Medical Devices

Polycarbonate is a foundational material in medical device manufacturing because of its optical transparency, sterilization compatibility, and regulatory safety profile.

Polycarbonate medical devices rely on exact dimensional tolerances and material purity. We mold a wide range of critical medical components, including:

  • Diagnostic device housings. High dimensional stability maintains precise internal component alignment, while optical clarity allows clear visibility into testing equipment.
  • Drug delivery components. Components such as tubing connectors, pen-injector bodies, and fluid pump housings leverage polycarbonate’s biocompatibility and structural integrity.
  • Surgical instrument handles & components. Heat-resistant grades maintain strict dimensional tolerances through autoclave sterilization without stress-cracking.
  • IV connectors & fluidics. Clear optical properties allow immediate visual flow verification, while precise molding prevents fluid leakage under pressure.

Our facility operates under ISO 9001 certification and ISO 13485-compliant processes, with inspection at every stage of production. We work exclusively with virgin resin for medical components, no regrind, and maintain full lot traceability throughout the production run to meet strict industry quality requirements.

Polycarbonate Molding Capabilities for Any Industry

Beyond medical manufacturing, our Palatine, Illinois facility delivers custom polycarbonate molding for electronics, industrial, automotive, and consumer applications. Our integrated infrastructure supports complete program execution:

  • Diverse machine fleet. We operate 20 injection molding presses across varied clamping tonnages, accommodating everything from precision micro-components to large structural housings.
  • In-house secondary operations. Integrated capabilities, including ultrasonic welding, heat staking, pad printing, and custom assembly, eliminate third-party shipping handoffs and reduce lead times.
  • Tooling transfer programs. We provide full tooling qualification for OEMs reshoring production or transferring active molds, including preliminary inspection and mold modification.
  • In-house mold maintenance. We inspect, service, and store customer tooling on-site to preserve tool life over extended product lifecycles.

Standard production lead time runs approximately four weeks, depending on job complexity and volume.
